With PSS, ActiveSky, FS Passengers, and ACARS all running at once, my task manager shows 100% CPU useage with FS in the foreground. How bad is it on my system to maintain 100% for several hours at a time with good cooling and ventilation? (Open case and a floor fan in a room with 64 degree ambient temp.)

I believe that it's perfectly normal when FS9 is in the foreground to have the CPU usage show as 100%. I think it will still show 100% even WITHOUT all those other things running. I don't think it's a problem at all.
Open case is not always the best, as the case is designed to direct the flow of air. 64 degree ambient should be fine, but if you can monitor your CPU temperature, that would be the key.
I would say you should be fine.

I wouldn't worry about it that much .. especially if you have good cooling like Jeff said.
This is one benefit of dual core processors though in this arena ... when i run FS9 + my slew of add-ons the load is distributed nice and evenly across the two cores ... neither one is ever maxed out. Great since FS9 is so cpu intensive.

i have a dual-core processor but i dont know how to set it up to where it manages the loads...any help here?

Cam - distribution of the load should be automatic. You can validate using the performance tab of the task manager.

Thanks guys. I bought a new case without doing my homework and got it solely for the looks. The airflow is hossible which is why i have the side panel open and keep the room really cold. This is a somewhat older system but the next one I build will take advantage of dual core technology.

ok steve i will look into that...ive noticed tho on my computer that i get sudden and random frame drops...like it will be going fine at 25 FPS and then suddenly down to like 5-15 anywhere from 2-6 seconds...i am guessing that this is when it is redrawing more scenery but is there a way to prevent this. Just so you know settings are at normal with 100 high on terrain features, normal density and complexity, and extended terrain is off...hope this helps! I really would like some help with this
